Not sure if they still do, but the Bombay Company used to sell some decent quality ones.

Mastermind toys has sets. Can't comment on their quality, but I remember seeing them in a display case.
I would assume that most other specialty toy stores or game stores (e.g. Sentry Box) would have some as well.

The Farmers Market probably has a booth with some custom ones.

Gave this to my brother for Christmas, he really enjoyed it. Wasn't warped at all, surprising quality actually. Loved the bag and box to put the pieces into after as well, with two kids I wanted a board and could be packed away. The extra height gave it a quality look too IMO.

The Calgary Chess club uses and sells some basic sets but they're the vinyl boards in a tube for $30. They might have other sets, but that is the only one featured online.
We have enrolled my son in some lessons there / mini-tournaments there and its a pretty good place, if your son is interested in chess.

I saw this one as well but the reviews dissuaded me. I know Amazon reviews aren't always the best indicator but these seem pretty consistent.

Games People Play in North Hill Mall might be worth a look.

Any reason why it needs to be wood/metal? Amazon had a few nice stone ones for inexpensive.
How about stone or glass sets? You'd have an easier time to track down a set if you open up your criteria a little.
Not sure if they always do... but Ten Thousand Villages has chess sets on occasion that aren't bad options IMO. Discovery Hut probably might have sets as they sell a lot of games.
I also found this site:
http://www.regencychess.ca
Supposedly you can get it within 48 hours, but I am unsure of the price and quality.
EDIT: OH MY GOD! HOW MUCH?!
EDIT 2: The budget ones seem like ok options.

The kid is turning 8 so I was hoping for something sturdy. That's why I'm avoiding glass. The stone ones would be cool though.
I saw Regency as well. The sets look great but that's definitely out our price range for this gift.

Not what you asked for, but what about a Lego chess set?
I seem to recall seeing build instructions online a while back.

I couldn't help but buy one of these:
I don't even play chess...

I looked at these as well. I worry he'd end up taking it apart and building something else with it.
I border on Lord Business when it comes to Lego.

Do what they do in LEGOLAND, and super glue the pieces

This. The chess-tube is awesome. And tournament regulation.

The club set seems reasonable. $8 for the vinyl board, $10 for the pieces.

if chess is something that bores him and he's more interested in building with lego pieces, isn't this the best thing for him?
