His current level is dictated by his age not his ability and there's little he can do to stop that. I admire that he loves playing and all but I just don't see a rosey ending for him playing in challenger events.

I imagine the bonus of taking months off to rehab is that you have a lot of time to work on fine details of your game such as technique and footwork without matches (where players tend to resort back to their old habits when under pressure) getting in the way.
Zhang Zhizhen defeats Felix 6-4 6-4 in Marseille earlier this morning. I haven't watch the match yet, but the consensus appears to be a disappointing effort from Felix in some of his his favorite conditions. Zhang is a player with a bright future.
