I'm going to be in the US next week. Is there a way I can buy some sort of a pre-pay data card so that I don't get charged up the wazoo with data roaming charges?

Nope, I called AT&T and asked. Rogers doesn't have any sort of US data package either, not surprisingly.

I'm going to the Caribbean at the end of November. I'm leaving my iPhone at home, and buying a pos unlocked gsm phone off ebay for 20 bucks - and getting a local pay-as-go sim card down there.

I thought i saw some rogers roaming data plans, but i can't find anything. Either way, I remember the cost was still insanely expensive. Best thing you can do is to disable data when roaming (i think it's in settings, general, network). For added security, if your phone is jailbroken, install bosspref and disable 3G and EDGE.

Sorry, I was wrong about the 3G unlock. I was looking at doing it for a 2.5G phone and assumed that it would do the same for both models. I was wrong.
FWIW, the data will shut off by default when you leave Canada.
Settings > Network > Data Roaming is off by default.
A few weeks ago I went from Calgary > Chicago > New York > Halifax > St John > Bar Harbor > Boston > Newport > New York > Calgary and it turned on and off depending on where I was automatically.
The temptation to turn it on is very strong though.

^^ I had data roaming turned off and in the Western USA it didn't want to turn off. I had to manually change my EDGE settings.

Actually, there is. Understand that I know nothing about this, but talked with a friend of mine tonight who has seen it done. He says it can be done and he's ordering the card to unlock his. Mine will be next. BTW, I trust this guy; he knows what he's talked about.

You're talking about a hardware unlock. I'm specifically talking about software unlocks.
You may trust your friend, but I wouldn't trust a hardware hack anywhere near my iPhone.

I'm going to agree with FanIn80 here, hardware hacks are much more risky then software hacks (with software, if you screw up you can boot it up in recovery mode and just retry, with hardware you can get a brick pretty easily). Another down side is if the hardware hack gets blocked by firmware updates, your SOL, where as for hardware, the new firmware just needs to be rehacked (as we've seen with the 1.0->1.1.1->1.1.2->1.1.3->1.1.4->2.0->2.1 firmware hacks so far (i think i'm missing a few there as well).
From what I remember, the hardware hack requires you to cut apart your current sim card and place it on this cradle thing that your friend is probably ordering.
I think this is a demonstration on it working, but I can't watch youtube at work.
