Just a couple thoughts:
On the light issue: Have you checked the contacts of the light? shut off the power and remove the bulb. Gently pull up on the contacts at the bottom of the hole where the bulb goes. With bulb changes that spring contact at the bottom gets bent down and doesn't make as good of a connection.
fixing holes: I wouldn't use toothpicks to fill the hole, go buy some wooden dowel and drill the hole out to the same size and then glue the dowel in. Worst case the entire casing can be changed, not that big of deal really.
